I'm looking to purchase a Dell Inspiron soon, but I can't settle on either an Inspiron 1520 or 1525. Is there any physical difference between the two (that is, is the design different or is one chunkier than the other)? Any insight into this would be great :)

The 1520 was the predecessor to the 1525, and used to offer an 8600M-GT, as well as high-end components that are still offered in the Vostro 1500...Ever since the 1525, a lower-end, thinner and more budget-oriented option was offered (made to widen the gap between the Inspiron and XPS lines), Dell has been selling leftover 1520s with only Windows XP and integrated graphics. If you don't game, get the 1525.

You should also look at the HP dv6700z, ASUS F3K, and Sager NP2092 for 15.4" choices.....Fill out the FAQ.

I thought the 1525 also had integrated graphics and only the XPS have dedicated graphics cards now

The older 1520s (such as mine) are defintely more comparable to the current XPS notebooks. The new 1525s are considered "budget" machines and are great for those who need a computer for everyday Internet and business/school tasks.

Yes, the 1520 is thicker and heavier than the 1525. Also, the 1520 has a magnesium allioy chassis, while the 1525 has a plastic chassis. The 1525 also has HDMI (I think), while the 1520 does not.

As mentioned, the 1520 has dedicated video card options, as well as some other things like a Blu-Ray drive option (if they're still offering that). The 1520 is only sold with XP right now, but if you want Vista, you can get the Vostro 1500, which is basically the same machine in black from Dell Small Biz.
