I want to ship back my dv6 for repair as the outer shell has gaps in it, which makes it seem low quality and flexes a bit. What size of box should I ship my laptop in? How much protection does it need? Would the original packaging do? What are other people's experiences with sending in their dv6 for repair? How long does it take?

    Thanks in advance.

Original packing should be fine. Made it from China to my doorstep in one piece. Twice.

With the ship dates being some 3 weeks away for custom built units I'd expect to wait a while for it to be fixed and come back.

Does a returned unit (don't think that model is CTO, looks like a pre-ship) go to the same call center/facility as those off the factory line?

I would think that a unit, already in service, might have alittle more priority than those that have never made it off of the floor. From a customer service standpoint, I mean - but I don't know.

But is that really the same thing? It's not like he's shipping it to Shanghai where it was built. There should be service technicians at whatever place these are sent to (and it's probably not even really an HP facility; much of this stuff is outsourced to companies like Celestica).

Canadian service address might also be different. if it is getting sent to North York, then for sure it's Celestica. They also did all of the old Xbox 360 RRoD repairs.
